I'm not sure whether this idea has been approached or not, but you could use this process to make cheap, light and realtively easy to build proton packs.
What you do is build a wooden mock of the pack, missing some of the details that can be added later. You then use a Vacuum molding machine to heat up a layer of black plastic and to form it around the wooden mockup. Once done and cooled you'll then have the basic shape of the proton pack and keeping the mockup will allow you to make many more.

the prob wtih vacuum molding si u cant have 90 deg angels or undercuts. thats why i like to sitck to fiberglass and resin

It has been attempted. There are a lot of webbing issues on certain pieces.

A resin pack would allow for the maker to make a substantial ammount of profit, so long as people like what they see. What someone should do (not me, I have no talent what-so-ever eh?) is do what the first post in this topic said, attach straps to it and sell it as a rough form for those with the time on their hands to modify it and add all the funky doodads and wires to it. It'll also keep newbies happy (waiiiiiiit a minute, I am a newbie to packs and stuff) at the possibility of obtaining a blank at a farrr cheaper price. I'll shut it now before I get my head smashed in.

You can buy both vac molded and resin casted pieces of the proton pack. You can't buy a full kit tho, because of legal issues.

Just remember this about resin tho... its very brittle! You have a tendency to bang your pack every now and then on a wall or door.
